View Full Version : Bolt/Pin size in a kawasaki Clutch Lever?

I'm replacing the clutch lever on my kawi ex250 with one off a '97 kawasaki ZX-6. physically, it will fit, and is a relatively common mod around the EX-250 forum. (the stock one is non-adjustable for reach, the replacement is.)

The e-bay seller shoved a wrong-sized bolt into the lever, so I have to get a replacement. This is the bolt that goes into the brass sleeve, acting as a axial pin. If you happen to know what size/thread bolt that is, it would be nice to know before going to the hardware store.
I'm sure I can find a bolt that will fit - just by taking the lever to the hardware store, but I'd like to know if there is anything particular about the bolt there.

- Is the top end of the bolt (towards the head) unthreaded? it seems to be this way in the fiche.

- The head of the bolt fits into the hook of the clutch perch. Would it be a terrible tragedy if i saved 3$ and got something that isn't anchored at the top?

- Should I just get one from the dealership (as annoying as it would be) just to save myself the trouble?

- loctite threadlock? I'm thinking red threadlocker on the nut that will hold the bolt in on the bottom.
alternately, blue could be used for the bolt in the brass sleeve/housing bit.

- The brass sleeve's threads are gone in the bottom 1/4. should I replace it, or just not worry that much?

It's probably a shoulder bolt, so it won't be that easy to find at a hardware store. You might end up saving a lot of trouble if you just order it from your dealer.

This is pulled from the online fiche. It isn't a perfect image, but It should give an idea of what it is about.

Looking at the part itself, it doesn't seem to be a big problem if the bolt is threaded all the way to the head. Especially because the bolt itself isn't the axis, the brass insert around the bolt is the friction surface. (which I've lubed).

You're right. It doesn't look at all like I was thinking. What does the description say for that bolt? Sometimes it will tell you the size.

The fiche only lists the part as being an upset bolt. I went to the hardware store today, and looked at different bolts. a M7 is too small, and a M8 x 1.00 doesn't thread in.

It could be that I need a different thread pitch for the M8. This has tripped me up a bit, as the threads on the brass insert are also worn down more than I thought.

I think I might have to order the bolt and insert bit from the dealership, or an online place. The online places show $3.00 for the bolt, and $6.00 for the nut. That is in comparison to the 28 cents for a generic bolt and 19 cents for a generic nut. I'll gladly pay the 5$ for the brass sleeve/insert.

I'll go bicycle over to the dealership tommorow and see what they say. God, I'd hate to have to order something absurdly overpriced.

I went over to the dealership to order the parts. 16$ total for a bolt, a nut, and a brass sleeve.

I feel ripped off, but considiring I only paid 14$ for the entire clutch assembly (shipping included) on ebay, I guess it isn't too bad.

30$ total for an adjustable reach clutch lever. not too bad, right?

/me chants "I wasn't ripped off" over and over.
